Hello:
Sorry for this l-o-n-g paragraph, just trying to explain everything, wanting your opinions and ideas, and if this ever happened to you…installer won’t be out till Friday
I live in the metro Atlanta Covington Georgia area. I had a 22kw Guardian Evolution 2.0 installed July 2019, came with Exide brand battery; the exercise cycle was set up weekly at 0800hrs, so from July 2019 to July 2023 was about 17 or so exercise hours; during that time period it was under load from power loss for about 18 hours. Everything worked till July 2023 when it stopped exercising weekly; the installer came out, changed out the battery, positive cable, coil (what coil I don’t know) plugs, and a black wire into what/where I don’t know, no valve adjustment, I’m guessing because not enough hours, again IDK, and changed the delay to 20 seconds; he did the normal, what I call, $275 oil change and it worked /exercised; it was under load about 4 hours over 3 different times till Sat Sept 9th (green light on all that time before then) when again it stopped exercising (needs to find a new gym I suppose). I opened the hood and it showed alarm code: RPM sensor loss...code 1505 (same code as back in July when it needed a new battery plus other stuff). Pushed enter twice then pushed “manual”, it tried to crank once, but did not turn over till the second crank. Just for kicks and giggles pulled the 7.5A fuse: good...went to transfer switch: turned closed/off and in 15-20 seconds or so it started right up as it should...let it run for about 15 min...turned transfer switch back “on” and all went back to normal, and again green light lit on side of unit...called installer who said sounds like it needs new battery, maybe, (but it ran when transfer was turned off?) not charging, maybe (over phone) but can’t come out till Friday…fast forward to Tues when a BIG storm hit, the power went out, but the generator "did not" come on: now red/yellow light on side (green light before the storm, never saw a red/yellow light before), again screen showed 1505 alarm; pushed red “enter” then tried the “auto” button...when auto was push all that happened was you could hear a "clicking sound" (could see linkage moving)...tried “auto” again and nothing but the same clicking, "no cranking, no start"...tried the “manual” button and it cranked and started right up, (so not a dead battery) I then pushed “auto” and it ran for an hour or so till the power came back on and unit shut down as normal.

honestly, if id hazard a guess, you need to amp out the battery cables; you said he replaced an end on one of them. this sounds like the cables are not good. id replace the damaged cable completely and make sure the ground cable is tight on generator frame.

also, after everything is tightened down, twist the heck out of all connections and make sure they dont just turn by hand.

as an example, 2 weeks ago i pulled my dodge ram up to the local landfill gate booth and shut off the engine to talk with operator. when i tried to start truck again....burr clock sound, all dead.

we pushed the truck out of the way. batteries all tested 600 CCA and 13.2 volts. turned key, nothing

played with cables and the cab light came on. i found that my mechanic had replaced a battery terminal with one of the repair ends that cold down to cable. apparently it had come a bit loose. i tightened it up and truck fired right up.
i ordered a NEW cable.

It can be the battery cables, the starter relay, the starter itself, or the controller. It's tough sometimes when the problem is intermittent and you can't replicate the problem. Nothing worse than throwing a bunch of money at it replacing parts and still have the issue.

It turned out to be the starter solenoid, both were replaced...
